Firstly apologies for the delay in reply, got a lot going on at the mo and I've had to wait for the caps to arrive (still one outstanding). I have now replaced all caps on the SMPS, both secondary DC and Primary 230V side (except the 450V 120uF on the Primary, side still waiting for that).
On the removal of one of the 25V 1500uF and the 25V 470uF, both exhibited leaking of electrolyte at the bottom. The 25V 470uF was the one that showed signs of bulging on the top as well. The leads for all were kept full length, insulated with suitably sized wire insulation (with the wire removed) and threaded over each lead. Each cap was then positioned as far away from heat sources (heatsinks, transformers) as possible. Probably doesn't look as pretty as placing them flat on the pcb, but who cares when the PSU is buttoned up inside the unit.
Powered up, booted ok, and CURRENTLY operating as normal. It's now going on a soak test for a good fortnight, yes fortnight, because of the previous days when it seemed to be working and then failed.
I'm not sure if I will replace the 450V 120uF or not. The size and rating of this dictates it's probably the first stage of the primary mains side, so not sure how much effect this will have overall on the +12V DC line. I think it more likely that the secondary side caps are the stressed ones due to the high frequency switching. I'll see how it goes.
I'll keep you posted, but probably won't be until mid July.
